A thermo-viscoplastic finite element model is presented to simulate metal flow, temperature and plastic deformation in the vicinity of the cutting edge when machining aluminum with HSS tool. The mechanical and thermal properties of the work material are accepted to depend on the cutting temperature. On the basis of the Von Mises criterion it is developed criterion to distinguish yielded from unyielded regions in the work material thus tracing the shape and the size of the stagnant zone ahead of the cutting tool edge. It is analyzed orthogonal metal cutting in 0.2, I and 2 m/s cutting speed and 0.15, 0.48 и 0.63 mm undeformed chip thickness.
